Ok i tryd making one but it turned out to be too heavy. I used a 35mm solid mild steel rod that was 150mm long. I knurled 3quaters of it and machined a 30mm hole the length of the knurling to make it lighter. I then cut the piece i neva knurled in half. Like a half circle and drilled a hole in to bold the key to it. Having done all this its stil 2 heavy. . . I cant realy feel how hard im wiggling the keys. . .oh and i did get blanks at the hardware store. . .

I ment 'to bolt the key' not bold. Sory. My advice here is to use aluminium. . .i used mildsteel cause i thought aluminium would be to brittle. . . .

I just made a handle the other day no fancy knurling or any of that stuff just a 12 mm hole in the rear to lighten it and a slot in the other end.
I drilled 2 holes through the key end one for the screw to go through and the other to reduce the risk of the thing snapping after repeated opening and closing, the slot for the key was cut down to the second hole which looks well too.
To cut the slot i put 2 hacksaw blades on the saw to double the width and cut down to the hole.
When it was finished i put it on the bench beside my torch which got me thinking, why not put an AA battery inside and an adjustable led on the top to brighten up things and why not stick a small magnifier on too.
If you where clever enough you could use a AAA and make 2 holes for battery and files.

Thats the idea i like to simplify things as much as possible, i know what you are thinking adding stuff to the tool doesnt simplify it. It does one tool for one job pick up the tool and look no further all is there at your fingertips.
by the way i dont know what you guys feel about handles and grips and stuff like that but i prefer simple plain metal in contact with my fingers for better feedback, i find that heavy knurling gives me less feeling for whats going on at the other end and soft handles give no feedback at all.

Ya im starting to not like the knurling as much. I wana make a new handle outof aluminium but raw material is so expensive

Go to any scrap metal dealer who deals in non ferrous metals and see what they have they may not generally sell back to the public but if you pay enough and not more than you could buy it for then go for it . Most metal suppliers theses days have minimum order quantities, lengths or amounts but if you look up the phone book you will find some local fabricators who will be more than happy to give you offcuts or even turn it for a small fee.

Online Metals doesn't have a minimum order, and they can sell you the exact length of metal you want. They also have a -ton- of different metals and alloys to choose from. Do a google search for them if you're still in the need. I've bought a lot of stuff from them in the past and have never been disappointed.
