Final question. How off can I be on the depths before the key will not work? I am using a best branded lock.

Ooooh BEST? I believe those have pretty high tolerances (not to mention an assload of cut depths to start with).

I think +/- .0025"

Decode the original key with a caliper.

line up the keys, use the original as the stencil and spray paint it from straight above.

Use a file to get the bulk of the painted area, then finish off by cutting each cut to cut depth spec. For example, if you want a #5 cut, use a caliper, measure twice, cut once to a depth of 0.256".
